1. Rekeying
Someone types the same order into the ERP that sales already typed into the CRM. Someone copies production numbers from the shop floor spreadsheet into the morning report. Someone enters the ecommerce orders by hand every morning.
The arithmetic is blunt. One person spending 90 minutes a day moving data between systems is roughly 375 hours a year. At $30/hour fully loaded, that's $11,000. That is for one person, on one seam between two systems. Count the seams in your operation and the people touching each one. In a 100-person manufacturer it is rarely fewer than eight seams, and the total lands between $80,000 and $200,000 before anything else is counted.
2. Error correction
Manual transfer runs a 1-3% error rate, and each escaped error costs far more than the keystroke that caused it. A transposed quantity becomes a short shipment, a return, freight both ways, and an annoyed customer. A missed spec change becomes scrap. Run the Numbers on One Seam
Skip the enterprise assessment. Pick your single worst seam (for most manufacturers it's ERP-to-CRM, ERP-to-ecommerce, or shop floor-to-ERP) and answer four questions:
- How many hours a week do people spend moving or checking data across this seam?
- What's the fully loaded hourly cost of those people?
- How many errors escape per month, and what does a typical one cost to fix?
- What decisions wait on this data, and how often are they made late or wrong?
Hours × rate × 50 weeks + errors × cost × 12 months gives you the floor. It ignores stale-data costs and the workaround tax entirely, and it is still usually a five-figure number for a single seam.
Compare That to the Fix
A focused two-system integration typically costs $5,000-$15,000 for straightforward API work and $15,000-$35,000 where the data model needs real translation. Against a seam costing $40,000 a year, even the high end pays back inside a year, and the integration keeps paying every year after.
That's also why the right move is almost never "integrate everything." Rank the seams by the number you just calculated, fix the worst one, and let the result fund the next.
